On the bright side (and risking going off topic a little but hey, you'se started it :D )

Mine passed the MOT for the second year running with the Aussie DP/Flexi/Sports CAT fitted with only a little jiggery pokery (see thread about to materialize)

Is it just me...

Pause for everyone in the room to say "yes"

... Or is there a better way to drill out a bolt?

The only one left to come out is one of the DP to exhaust bolts. The two which were still studs came out fine, but one had been replaced with a bolt and it won't shift. I have now destroyed the head so need to drill it out.

But try as I might the drill bit can't make any headway. All I end up with is a red hot bit which is probably blunt as a blunt thing now from the heat.

Any advice/pointers?

Bolts are often made of pretty tough steel so they can handle the pressure

It **seems** that nuts are often less strong and less drill resistant. SO...., if I can get to a nut I will always try to drill the side of that then split it with a chisel

If not then you'll usually need a high quality carbide drill which is very sharp to drill the nut. Start with a less than sharp one and it will soon be very blunt and (from bitter experience) hot enough to burn when you try to see how blunt it is lol

I got some advice from the GFs dad too (mechanic).

After he had finished cursing the Jap love of steel bolts he said coat the drill bit with plenty of oil (cooling) and drill slowly because steel hardens under stress (great since my drill is single speed)

Sounds like good advice so I thought i'd share it.

Seems such a shame to come so far and then have to put it all back together, but having said that it IS rally day on Sat . . . .

Personally I would drown the begger in WD40, or similar, feeding it at every opprtunity before trying again to drill it out.

I would also consider getting some freezing spray and spraying that on the bolt and then heating the area around it with a blow torch or similar.

Repeat as often as required to then get the wee beasty out.

Failing that, perhaps saw off the head and nut and see if you can pull appart?? Bet it is in a git of a spot to get to tho . . . .

TBH I think the best thing to do now is eradicate the head with an angle grinder, but I don't have one and don't fancy the job while on axle stands. I probably could do the job with the drill given more time (yep, I know I've been at it for ages :)) but I don't want to get to a stage where I cannot reassemble and miss out on Rallyday, JAE and a 2 week holiday after that.

I'll find a friendly garage to grind away the head when I get back and then start again.

On Kris's recommendation I bought a selt of 8% cobalt drill bits, quite expensive but really useful for drilling hard material.

Do you have a dremel or other similar tool - the reinforced cutting discs for these are really good, especially for work like this where an angle grinder would be dangerous. :)
